A regular box isn't built with electrical safety in mind, and that's the real difference with battery packaging. It has to do three jobs at once: cushion the battery during handling, keep exposed terminals from shorting out, and block moisture or dust from getting in during storage. None of that happens by accident. It takes the right material, an accurate fit, and the right internal structure, working together rather than any single element carrying the load.
Every battery box starts with material choice, and for good reason. Batteries carry a live charge at the terminals, so anything touching the cell directly has to be non-conductive. Here's what we typically work with at Boxify Design:

We print using offset, digital, screen, and rotogravure methods, matched to CMYK or PMS color systems depending on how precise your brand colors need to be. Li-Po batteries sit in a flexible pouch rather than a rigid shell, which makes them more prone to punctures. We pair corrugated board with foam or non-conductive dividers to keep the cushioning where it's needed. Li-Ion batteries have a rigid casing that holds up better structurally, but they're still sensitive to moisture and impact, so we typically add a blister layer or pasteboard backing along with printed inner packaging that keeps the retail presentation sharp.
